I currently have my defender in pieces ..... Alot of pieces , decided that id start putting it back together starting with my chassis , but it needed a new cross member so got that and now am struggling to get the new one to sit right , looks like I'm going to have to sit the rear tub back on and have a go that way , hope the bulk head out righted go on easier .
 
from paddocks think its mainly i didnt know what i needed to measure before i took the old one off lol
 
well if i could figure out how id upload some pics seeing as i have alot of work ahead and already have loads of pics from what ive broken so far ... i mean done so far
 
return it and buy a decent one from brookwells or one of the metal fabricators online

I got my outriggers from brookwells and they were a straight swap not grinding to line up or anything
 
lol would think about it but ive already welded the tank bracket to it as im putting the td5 rear crossmember on a 1987 110 woops :)

got the rear crossmember on yesterday , had to put the tub on first which was fun carrying it threw a packed garage and back again lol but its done now just need to flip the chassis and weld the bottom , saves me filling my head with welding sparks lol

and heres a close up , i have only been welding about 3 -5 days so its not perfect lol but it seems to be holding well

also got a bulkhead out rigger mostly welded on will finish it off today hopefully .
Need to plate the chassis under the other rigger before i can put it on as its rotted through as can be seen here

just wondered which would be best cutting/burning the rotten metal out and plating over it or cutting and burning the rot out and cutting a plate to sit in the hole ? also thinking of getting the chassis galvanised but am having second thought with the number of patches im going to have to do on it , any thoughts?

You definitely need to cut out the rot and weld in new! If you plate over you will just be making problems for later, the two faces between the original and new will rot so quickly you will be able to watch it happening.
 
well plated up under the bulkhead out rigger and wedled new out rigger on few patches covered up, still got plenty to be getting on with tho cant decide if i should get it all galv'ed after its all welded up or just paint it up and wax oil the insides ?
 
think with the fact im chasing the rust worm around i think galving it might cause more problems that it solves lol , well at least im learing how to weld :)

You need to measure from as many exact reference points as possible, I scribed lines on the chassis in 6 different places in order to fit the new x-member in the correct place.

As the old engineering adage goes ... measure twice and cut once

measured about 50 times but wasnt sure where to measure from and too lol, and cut about 4 times trying not to cut too much off , but its on now so fingers crossed it'll be fine :)
