After dragging my disco from a silly place my wife parked it (fortunately done at slow speed) I found that the drivers sill is just about non existant. Should I buy a new sill from somewhere like Paddock or should I make one with a chunk of box section, what options are there?
 
I wouldn't waste my money on the repair section, I did both my sills, first one was using the two proper repair panels then second one was with a piece of retangle section of the same dimensions as the sill.

Plan is to cut out the old sill from the floor down, clean up the underside of the floor, offer the box section up and jack it in place, then seam weld the whole thing in.

It means less disturbance to the B pillar (as if you do the full repair section you need to cut everything out and the door pillar is left hanging (with a piece of metal temp welded to it as a brace somewhere).

You can also cut out any corroded areas on the floor and weld them all up.

This method if done well, is a stronger repair, easier, cheaper and quicker.
 
i replaced the length of the seal using a box section think it was like 60/70 x 100 i forget the exact dimentions, but it depends if your just putting it in the existing seal or removing the old one, i angled the ends and capped them so they are air tight (helps preventing rust)
 
Check out my thread. The first few picks are of the box section cill work. I think I covered everything. To do a sill in box section should take you no more than a day if you have all the gear. Mine took longer as I was dealing with all sorts of other distractions.
