I picked up a spare transfer box a while back with the idea of rebuilding it to go in the Disco, thought I had better prod it and see how good/bad/ugly it is and how much I need to to get it ready to drop in.

Cross drilled input gear so good start, oil catcher plate on the PTO cover.

But I was checking the action of the diff lock and hi/low levers and found that with the centre diff locked there seems to be about an inch and a half of rotation of the output flange independent of each other with the centre diff locked.

Should there be so much movement in there even with the diff locked?

Where should I start looking? I'm guessing the diff is wore up?
 
some off it will be diff lock collar it has a sloppy fit to enable engagement whilst moving, that locks front flange to diff housing,what play is in the rear will be diff gears and thrust washers frc6968

I was hoping you would post on this James, I've not had one apart yet (thank god I've been lucky so far) but I have seen a few youtube vids of them being pulled apart and I did note the sloppy dog collar locking but thought it would be better to ask.

I note that this casing is from a 300Tdi Disco and has a temp sensor in the side of it too. I paid good attention to the casing where the intermediate shaft terminates with it's "O" ring seals and it seems to be dry there and the casing is still perfectly round so that is a bonus but I wonder if it's worth putting some new "O" rings on it while it's out? Probably worth doing the output bearings and seals before I fit it too, they're cheap enough and it's a ball ache to do laying under the truck lol

yes new o rings and a little silicone sealant and seals and brgs wont hurt
 
Watch the Land Rover tool box videos on LT230 rebuild. That’s what I’m following. Very comprehensive.

Yeah I saw that he even has a full play list for the LT230, looking at the options here and I think I could do well to get a full rebuild kit and I'm even considering the LSD in the transfer box, I know it's an extra £345 but it would be quite useful green laning and give a stronger diff center which I'm guessing would be beneficial.

I worked out a bit of the costings for the project and this is what I came up with.

LT230 rebuild kit £95

4 pin diff centre £45 (TBH this is bare minimum extra while it's in bits)

That's at a minimum but my optimum is to swap out the centre diff with Ashcrofts ATB in stead but it bumps the the cost up to £440 as opposed to £140 so an extra £300 extra to find if I want to get all fancy with it.

It’s amazing how costs spiral. Those LSD look awesome. You may need a shim kit, which adds in another £45 or so.

I’ve got to get a new input gear for mine so probs going to keep the diff standard and just put in an HD cross pin
