I have issues with Poxy NAD's also. My crackked bore issues, which was 'sorted' with a replacement engine, has all gone wrong. I thought that the head gasket had gone, but no No.4 cylinder has a crack along the entire length of its bore. That would explain where the coolant has gone... Anyone have a NA to sell? POS? Oh BTW, i just rung Adrian Flux about putting a TDi in, (I am 19) and they wanted in the region of £1500 for a year... :-O

you wont have to spend much to buy a replacement engine

Yeh im watching a handful already, annoying thing is though the replacement one came from ebay, for £75, with a huge pile of spares... Anyone need any NA bits? Ive got 2 knackered blocks also... Current thoughts are that it was allowed to sit and freeze while the seller wasn't using it, and then the 300 mile drive to wales from surrey opened up the crack.

Well that expains the problem, other 2.5's I have seen sit like mine with the themrostat housing sitting with the output facing the passengers side front corner of the engine bay. The rad they sent me would suit your setup as it has the bend... I guess I could rotate the top of my housing and get a top hose as fitted to yours.

My 'repalcement' engine had the thermostat outlet pointing the wrong way too, i put the housing off my old engine onto it. I may have a driver side facing one if you want it, i don't have a spare top hose though, at least not currently. I also found that just rotating the outlet didn't work, as the fan cowl mount didn't fit on then, but of course that depends on if you are using the standard cowl.
 
Here's my new plan:

Option One:

By the end of June I'll have finished all my exams, and then I have pretty much the whole of Summer on my hands. I'm going to pay my local garage to fix my gearbox for me, and I'll fit a 200 tdi engine, fixing and keeping my 2.5 N/A for another possible project.

Now I know that there's tons of topics on here about fitting a discovery 200 tdi, but I just have a few questions that I would like clearing up if thats possible?

1) Are the engine mounts the same?
2) Will my current 2.5 N/A with LT77 bell housing still fit?
3) The only other bits I will need is modified down pipe and new temp sender?

Obviously I'm going to need a shorter radiator and intercooler etc. Then the jobs a good one?

Option Two:

Pay local garage to repair gearbox, repair engine myself and then run it as a n N/A again.

They key decider also rests on the insurance. Will my company (NFU) ask if my engine has a turbo etc. or will I just be able to insure it as a 2.5 litre diesel engine (the turbo being irrelevant in the description)?

What do you think?

i would be amazed if they didn' want to know. If you don't mention it to them when they say to you 'is it modified' then (technically) you are'nt insured. The insurance companies only intention is to extract money and get out of paying if you crash - so you can't give them any excuses.
 
Thanks, that's all I wanted to know. It's just, if I bought it with a 200 tdi already in for example, I'd have no idea that it had been modified would I!?
 
Well... again you could do that, but i think you will find that most companies,. when it comes to paying out, will suddenly know all about when engines are in a B reg landy etc. Although... Footman James, whom i just rang up, wanted only an extra £100 on top of my £558 renewal if i put a TDi in... I think I have a plan...
 
Looks like it could be a head gasket problem that I have here:

1) When I put the gasket back on, I put hylomar underneath it but only in certain areas (high spots)

2) I might not have given the block surface the best clean & prep that I could have done

3) I might not have tightened the two stud bolts on the offside of the engine anywhere near as tight as they should have been.

A compression test shows 94 on each cylinder apart from no. 4 which is 88 and was providing a lot of blow by. I will investigate this weekend, starting with the head gasket, and then examining the bore & piston rings if the gasket is in good shape! Obv, a new gasket will be going on again anyways

Yes, but I will learn from my mistakes. I was advised to put a slight smear of gasket goo on the block, but I have since been told otherwise!

HYLOMAR ON A HEAD GASKET!
get the person that told you to do that and kick him in the nuts, DO NOT put hylomar near a head gasket.
We had a lad come in wi an escort van that was overheatin and eventually found he had fitted the head gasket wi hylomar on both sides and was surprised when i called him to let him know all hus water ways was gummed up as well as some of the oil ways. As for not tightenin head bolts thats a school boy error.









Oh yeah you is still at school so let you off wi that one :)
 
I didn tighten up head bolts properly, when i changed my push rods i didn realise how much torque the rocker bolts needed, cos they are head bolts. All it really did was give me a perpetual oil leak. Ah well, that engine is no more...

Obviously I'm going to need a shorter radiator and intercooler etc. Then the jobs a good one? When you buy the 200 make sure you also get the rad and intercooler, along with the glow plug relay and any pipework thats going with it

Will my company (NFU) ask if my engine has a turbo etc. or will I just be able to insure it as a 2.5 litre diesel engine (the turbo being irrelevant in the description)? They wont ask you, but if you dont tell them you have changed the engine you are not likly to be covered in the event of a claim
 
also while your at it when fitting a 200 - replace:

* clutch fork and clutch release bearing (HD 130 version)
* timing belt and tensioner
* new crank oil seal
* flywheel housing gasket
* rear crank oil seal
* new sump gasket
