Stripped the front of the series today, undid all the ancilleries etc, and even got the engine out..... Did manage to put a spanner through the front of the rad though :eek:

Started to look at the difference between the 2.5 and the 2.25 lumps...

Flywheel is different, but both have 3 studs to align the pressure plate, straight swop I thought, nope, threads are different for the bolts.... But the clutch is a straight swop...

Exhaust manifold on the 2.5 goes down, not out the side, the 2.25 bolts straight on, BUT you must also use the series intake manifold, as the 2.5 will foul the exhuust one, but its all a straight forward swop over.

Thats it for today, can we keep this one serious please?

Ok Ok I've seen it all........





Swapped some bits over today, such as starter motor as mine was almost new, straight swap. Fuel return from the injectors was also changed as the 2.5 set up need to be modded to fit my fuel pipes, so again straight swap..

Had to drill and retap flywheel as 2 threads were shagged, clutch now fitted, aligned.

Just a good look at everything, making sure I have remembered to tighten every thing up, cant see anything else that needs doing......

Weather permitting next weekend we can put the 2.5 in, just me and me 11 year old lad, should be fun. :rolleyes:
 
Well, got it in, eventually....

Had to cut away the oil bath air filter holder and a bit of the battery holder.

Had to re think the fuel system as this had been a different type of set up for the 2 1/4 pump. Engine mounts all the same.

Managed to get her to fire up, very briefly.......

But I do need someone to explain how the wiring goesfor the glow plugs on a 2.5 defender, as the plugs aint working....

Piccies, ah yes, was so keen to get on I forgot to take any, will have to do some in situ.....
 
SHE IS RUNNING!!

Well fired up today, no glow plugs working as yet, but she started.

Of to North Wales tomoz for a funeral on Monday.

So Easter weekend, photos will be done, and all the other bits will be replaced, so fingers crossed she will be back on the road after Easter...:D :D :D :D
 
Sorted......

No piccies as yet, as had a real headache getting everything done, one problem after another!!

Moved air filter to the nearside, makes it difficult to adjust fanbelt, but that can be done from underneath. Washer bottle being moved to offside where filter was originally.
Had to modify heater hoses, yeah copper rad pipes, well it works, OK.
Where I had to cut away part of the battery tray, leaving the battery in means it rubs on the timing gear cover, so rather than move the battery inside under the seat, have cut some 15mm ply to shape, placed that in the tray, this lifts battery away from being rubbed.

The mod I did to do away with the oil cooler works a treat, BUT, tried to change oil filter today, jeez was it tight, ended up having to remove all the housing and place it in a vice, then boy it took some effort to budge the old filter!!

Main prob at the mo, is the headlights, wired em all back in, BUT main and dip come on together, this has got me totally flumoxed, any ideas??

Throttle linkage, on a series 3 should be rod linkage, on a 2.5 it should be cable...... So rather than try to make plates, and bodge up bike brake cables etc, I had some really stiff welding rods, bent one of these to shape so they dont foul when using throttle, works a dream, but does need me to make up something more permanant.

All in all, an easy conversion, big learning curve, but its done, and fingers crossed will be good for a few more years service.
