Had an 'overboost' problem for some time now on 2000 110 TD5, injector cut-out and limp mode if I forgot and floored it.....:(

Anyway - managed to knock the turbo heat shield off its pop-rivets when I did the radiator last weekend (don't ask......), so thought I'd get stuck into the wastegate while it was off.

Found the wastegate swivel seized in the turbo casing - good dose of 3in1 and half hour soak and it was swiveling beautifully, and snicking back into its seat. Suspect it was partially open for some time.

Meanwhile at the diaphragm/actuator end of the gubbins, a good clean up revealed a hole in the casing!! Looks just as if a drill chuck has rubbed through it - and its nowhere near anything hard/abrasive. Even the oil breather pipe/jubillee is 2 cm away and facing away from it....... :confused:

I wonder whether the old (rubbish) head gasket job, where I found power tool marks on the block was connected....?? But then the turbo would have been taken off....?? Who knows.

Anyway - Sunday, no parts shop, cleaned it vigorously with toothbrush and white spirit, then a good blob of Araldite, visualising a good (but controlled) amount inside the casing and 'oozed' around the inside of the hole before it hardened off to make a good 'plug' shape inside against the pressure...... Two chances....

Loverly job! Really good seal, adjusted it all back up (might tinker with settings to get as close as poss to max boost before ecu sulks....) - now have full turbo boost and wastegate control. Noticeable improvement in running (that pressure pipe off the intercooler free-flowing can't have helped) and pulls way better up those long grinding motorway gradients and the like.

I doubt it will last forever - will look out for a new actuator diaphragm at my leisure - but a good fix as far as I can tell so far. A
 
Mine has exactly the same wear mark on the diaphragm casing. Makes a squealing noise on occasions, like a whistling kettle (not sweet turbo whistle). I might have a go at same fix. :-] thx for sharing.
