Hello all,
I've returned yesterday from Hamburg. My wife had a presentation at the university there, so we started off on Monday morning from Frankfurt to Hamburg, to have a relaxed day in Hamburg on Tuesday and return Wednesday morning.

Now I drive a series 3 109, recently put a 200tdi in and did about 80mi in it before we set off. (You see now where it's going?)

We left the dog behind with my father looking in three times a day to make sure he wont disturb the neighbours, go walkies and feed him. Being a beagle, he howled anyway. My neighbour told me the first day he howled a lot, the second much less. But the neighbours like us so no one complained or was cross.
Anyway, we set off on Monday at 10 in the morning. I was expecting a drive of 6.5 to 8 hours for the 300mi to Hamburg. How right I was.

When I put the 200di in, I thought that a accelerator linkage consisting of a wire would be sufficient. I was right. For 100mi. On a long, steep uphill part of the autobahn (long and steep. Really. About one mile, at 8 percent...) it finally snapped. My mechanical computer immediately ruled out gearbox (no funny sounds), engine problem (engine didnt even rev). In the end the conclusion was either linkage or pedal assy, as it was very light. This took about 0.3 seconds. So I left it in gear (200di pulls nicely :D ) and used the hard shoulder.
Now I've done 500mi with an accelerator linkage consisting of nylon string.

100mi down the road I notice my amp meter trying to tell me something. Either that I've forgotten to turn left, or that my current draw is somewhere near the russian winter (-20 deg Amps). So, again invited myself to the hard shoulders for a cuppa, and behold, the alternator belt hang on the PAS pulley. (Bloody PAS pump... read on for more of that bitch).
Out me best friend (crowbar) and put it on the alternator, tightened it up a bit and drove off. The rest of the journey to Hamburg was as quiet as can be in a Series on the autobahn.


On the way back, happily we decided against leaving the night before and driving through the night, we made it about 80mi. Screeching and a smell of cildrens bonfire (plastics burning) told me not to be too happy about the 220mi before me. This happened when we passed an artic with a blown tyre...
I took the next stop (about 400yards after the screeching began), and... ****!
The PAS pump has seized. Dont think I just left it running dry. It was filled with EP90, and well sealed off. The belt of the alternator was soft from the heat, so was the main belt connecting crank, water pump and PAS pump.
So I started thinking how to save the water pump. As it was in the morning and didn't look like rain I expected to make it home on the battery if I could only save the water pump somehow.

First I tried filling the PAS pump with fresh oil. Not enough.
Then I tried putting more tencion on the belt. Nope.
Then lubricating the PAS pulley shaft (and while I'm at it, the belt. Someone might call it an "accident", but thanks for that "accident" later). Just one more bit...
Did I mention my best friend, the crowbar? Well, I introduced the crowbar to the pump, started the engine and it nearly turned. So I disconnected the alternator belt from the PAS pulley with a big wire cutter to not fidget with the PAS assembly anymore, and that did the trick. The main belt ran well, so did the water pump and PAS pump.
Happy 220mi to Frankfurt.

But oh joy, about 100mi from Frankfurt it started raining. And not just a bit. So, lights on. Heater was on first setting, as me wife and son were in the car (just for you to calculate the amps, as I was driving without alternator. On a 44Ah battery. A battery that was definately more than 8 years old and let me down in the cold...) With all this, my main sorrow was the electrically operated fuel cutoff solenoid (I thought about replacing it for a mechanical one....)
So we arrived home with heater on, lights on (not dipped beam, just position), EGT gauge and temp gauge on, and fuel cutoff solenoid on. I got out, opened the bonnet while engine was running still and: the PAS pump stood still. I've heard a screech every few miles for the last 220mi but thought that the sound was when it tried to stop. Well, it wasnt. The belt was slipping on the PAS pulley. That was why the water pump kept working. I was quite relaxed throughout the journey anyway because of the temp gauge which I fixed on Sunday night, and the EGT.


Just wanted to get this off me.
Better I post it before I start reading and correcting it, and discard it altogether
