Hola. Re-furbed IRD back in and all going very well so far.
I've had an intermittent knock for a while now which the re-built IRD hasn't cured.
It normally happens when pulling away from standstill but oddly, not when the car is cold, only when everything has warmed up. It's worse when the car is under load, with a trailer on.
It sounds to come from the passenger side footwell at times (LHD TD4), sometimes from further back, and I can feel it if I have my hand on the handbrake lever. I've had a pry bar on various bushes/joints but can't pinpoint the problem.
Does anybody have any ideas?

Where would I find that Nodge?
Bottom of the engine. It's supposed to stop the bottom of the engine rocking about. At least allow it rock in a controlled manor. The large bush can go really soft over time.
The other place for knocks is the front suspension. I've a knock on mine that I've failed to find. I suspect it's the strut or top mount bearing.
 
You would have had the tiw bar that Nodge is describing off when the IRD was removed - its the tie between the subframe and the bracket in the end of the IRD.

It probaably isn't, but you could search "cracked chassis" - its the encapsulated nut that the rear subframe bolts to - it breaks free and needs to be welded back. It would explain why a trailer makes it worse as the tow bar mounts to that area.
 
Before you jack up the car check the drop link, you won't feel anything when it's jacked up as it'll be under load. Also check the drive shaft.
 
Engine tie bar bush seems fine but it would have helped if the numptys at the garage that refitted the IRD had tightened the tie bar mounting bolts! And not left a couple of the undertray mounting bolts out! And not shafted a couple of the propshaft mounting torx bolts by rounding them off!
Another thing I noticed while under there, if I grab the front end of the propshaft, I can wobble it slightly up and down and it does make a slight clunk. I assume that's not a good thing?

Sounds like the sort of garage that drove me to doing all maintenance work myself :)

Is the movement in the CV on the prop or the rear pinion on the IRD?
 
While poking around under the bonnet today I also noticed that the radiator top hose has become soft/swollen and where it connects to the engine the metal clamp/band has started to cut into the hose.
It will have to be changed, is this an easy job? A quick google for a new hose shows it to have some kind of a plastic connector at the radiator end. Is this easy to undo/connect?

I struggled to get the plastic connection off and ended up cutting the metal band with it still connected and used a hose clamp to reconnect it. I was doing the thermostat mod.
 
The CV does have a small amount of movement. Not much, but you can feel it. If you can make the joint knock with sideways movement, it's to loose.


The hoses are fitted as assemblies. This makes them ridiculously expensive. The plastic quick release hose ends can be anything but quick release.

Think the top hose is about £30 but it will have to be changed as it looks like it doesn't have long left. Do I need to remove the inlet manifold to get to the engine connection, looks very tight otherwise?

You shouldn't have to but it would make it much easier and removing the manifold only takes half an hour or so.
