Not saying I know what yer prob is but I had the same hassle, removed the sender unit and gave it a good old clean and it has been ok since :)

if you whip oot the sender unit and move arm from top to bottom to check you get a full scale reading on clock isent it just a case of bending float arm to correct position to read properly

Yes, but the shape of the resistance wire should match the shape of the tank so that when half the tank's capacity is there, it shows half full on the dial. This might be a long way from half-way deep up the tank depending on the shape of the tank.

You would also need to make sure the float can go fully down and up.

Ok when I took the fuel sender unit out I slowly moved the float up and when I get just before the full position the guage reads just under half full. But when I move the float just a fraction more, the guage hits the full mark

just go off how many miles you do for a full tank, when you get near to the milage, fill it up again, worked for years on me old ax! keep a bit of extra fuel in the back just incase!
