Hi, my disco has developed a pretty bad leak from the transfer box, I think :confused: Just wondering if somebody could tell me what I need to do to fix it. I'm guessing I need to replace a seal?

I've a similar leak for the last 15 years not a problem as it is only a drip. If you clean up the area you will find a small hole something like 10 mm long on the joint face as far as I can make out that is where the oil is coming from... So yes a seal somewhere is faulty.
 
Thanks for your reply. It was only a drip but it's getting gradually worse. I'll clean it up today and have a look. If I do find a hole is it worth sealing it with a bit of silicone?
 
I had a look at my T box and there's a slot in the joint face around 3mm x 30mm (marked on your pic) and that's where I have a drip from, nowhere near as wet with oil as yours I've just plug it with a dab of grease to see what happens.

Should have taken my camera when I was look, but IIRC the position of the slot is where the yellow line is.

there is a slot to allow any oil that leaks from gear box rear seal and t/box input seal to flow out and not accumulate and enter the other box, but other common leak is front of intermediate shaft in t/box
 
Well I wiped it this morning and I've driven about in it today and no more oil has appeared. I was playing about putting it in to diff lock yesterday so I'm wondering if this had something to do with the increase in oil leaking. Going to check levels in gbox and tbox tomorrow and just keep an eye on it. I read on another forum about those 2 seals you've mentioned. Do you know if it's a big job to change them?
 
Have recently had to pull my gearbox to fix syncros , box was repaired no oil leaks and working 100 % on TD 5 2004 model (with 98k original kms on clock). Problem now is that I have similar oil leak as shown in photo above as per one of the previous posts . It is a pretty bad leak and have pulled the transfer case twice replacing the seal between gearbox and transfer case , replaced the two o-rings and making sure the two bolts that bolt through the transfer are well sealed . The only thing it can be is the main oil seals between transfer case and gearbox . This now being replaced twice with original OEM seal can not understand why the problem persists. The seal just seams not to seal ??? Oh yes ....transfer case vent is open and can not be cause of oil pressure build up pushing oil past seal ?! .....What to do next , any ideas . ?
 
Did you replace both seal transfer input and gearbox output seal? From memory I think theres also a tube that both seals run on, but that might just be the lt77 box? could be worn?

Mate had continuing issues with seal leakage between the boxes so last time we removed his box we filled all the tell tale slots up with rtv silicone and he did a good few thousand miles with no more leaks

Here's a pic,

As @jamesmartin has said, most transfer cases leak from the intermediate shaft "O" ring seals, they get hard with age and in some cases the intermediate shaft has become a little slack in its fit in the alloy casing bores, these rings are only a few cents each, but unfortunately the transfer case needs removing from the gearbox to replace them.
The other thing I have found that can effect the leakage from these seals is the transfer case breather can become blocked, in my case the plastic breather hose had burned closed on the exhaust manifold where the hose goes up into the engine bay, clearing the blockage greatly reduced the leakage, because the transfer case builds up a lot of heat/pressure in operation.

Hi , thanks for reply and sorry for only reverting now , been running around . Did a bit more research and all mentioned was done 100 % already . The only trick that I can still try is to remove transfer box again , replace the already new seal with another and shorten the spring on the seal a bit so fits a bit more snug and try again .
