Bought a Disco 1 transfer box second hand (running well when taken out) and now I've got me 110 on the road 12 months later I find that although its ok when running about, if you cruise so as it's not pulling or decellerating ther is vibration.
Looks like it's more worn than it seemed when on the bench, I'm not an expert and the input / output bearings where fine and it all seemed to work so I bunged new seals in it and bolted it on.
It'll have to do for now, more important things to sort out, maybe I'll try and have a look at reconditioning my old one. Is it worth stripping my old 1.44 T/B and putting 1.22 bits in it/ what do you think.:)

see ashcrofts site, basically you get a higher hi range without affecting low range. you may also want to check out their conversion kit on your existing box

before condemning the box check correct alignment of prop shafts, it has the effect you describe

does this give better motorway driving as have thought about doing this.
is it possible its out of line somewhere?

Not been on the motorway yet but she cruises lovelly at 60 which is just over 2000 revs and no problem in town, just use up to fourth in the 30 zone and snick into 5th for the 40 stretches.
Quick away from the lights without even trying, no need to go over 2/2500 revs and your flying.
Might struggle a bit towing but we'll see, can allways use a lower gear and treat 5th as an overdrive.

never thought of that, ta mate I'll have a look and maybe take one off at a time when I have an hour free.

if splines are not exactly matched then it will have the effect of different angles-because these are universal /hook joints and not cv's which can run at un matched angles.

I'd persevere with it before pulling the box

def gonna do this to mine, will pick up a disco box from the breakers thing is are they all the same or do i have to get one from a td5 manuel disco. if not, reckon i can swap mine with my dads 300tdi disco without him knowing:D

swap the bits over from a scrapper- the hard parts don't wear much

Did mine about a month ago, best £40 spent I would say.

Cruising at 70 is not a problem; if I sit at 60 it's relatively quiet too. 1st is also better.

got one to put in mine.

is the transfer box to gearbox a dry joint?

do i have to drain any oils before splitting them?

Yes.

It would be worth draining the transfer box before you start it will save you pouring it over yourself.

I still have a Disco 01 tranny box for sale 1.222 ratio although @ £60 its 'expensive' in some people mind. I think its ok for what you will get. Especially good after a Tdi conversion.
