Leaking rear axle

I got back from holiday to find that my 1985 90 seems to be leaking oil from the rear axle around the back of the diff casing (pan?).

The rear axle is from a donor disco 1 (to get rear disc brakes).

It looks like someone has put mastik or some sort of soft sealant around the edges of the join between the pan and the axle and, after it's been driven for a while, if I run my finger round the sealant where it's wet with oil, it will bubble and hiss in places.

I'm guessing that the seam weld between the diff pan and axle is corroded and the sealant has now gone off and is leaking. It probably loses about a teaspoon of oil a day by the looks of the spots on the drive.

So, being relatively new to the world of land rovers, I'm wondering what to do with it. :confused:

My thoughts so far:
1. Remove QT diff guard
2. Drain diff oil
3. Scrape off all the sealant
4. Use emery paper to remove paint / rust back to bare metal
5. Use "chemical metal" type filler to fill any holes and form a seam
6. Apply a good coat of metal paint
7. Top up the diff oil (what oil do I need to top up a disco1 diff after the fix?)
8. Drive around for a bit and then check for leaks

I suppose if the above doesn't solve the problem then I should get someone to weld a new seam between the axle and pan. Do you have to drain take the diff out to do the weld? How much is that likely to cost?

Is there any advice you guys can offer me?
 
yu will need to remove the diff and wash the inside with petrol to remove any oil smears from the inside - else the metal mastic wont bond proper. Its yo diff guard which is causing the probs - it traps crud in there and corrodes thru quicker. when yu can afford it - go fur a heavy duty diff pan and guard combined.
 
Yesterday, I jacked it up, took the diff guard (QT) off and hacked all the sealant and paint off the rear diff pan and, as suspected, it was a dodgy seam weld that has corroded through in a couple of places.

Surprisingly it had corroded right at the top, nothing to do with the diff guard - the qt ones sit away from the diff anyway rather than strapping round the pan so it hasn't contributed to the problem.

Anyway, it looks like it's going to need a new seam weld or at least a touch up before long. I cleaned it up with meths and filled the top hole with some metal filler then topped up the oil. This morning I took her for a run and it's got another small leak where there is no visible hole so not quite done yet but it's not as bad.

Unforuntately, I made the mistake of investigating some other corrosion on the chassis while I had it jacked up... I've found that the section of chassis behind the rear coil spring mount is badly rotten and removing the corrosion (screwdriver, hammer and wire brush) has given rise to a couple of gaping holes and about 2 kilos of rust debris. One of the holes is large enough for me to have got my hand in and pulled out old rust crust from inside the chassis box section!

Anyway, it sounds like it's going to need a fair bit of welding!

Does anyone know a good welder in south surrey or north hampshire (I live in Hindhead)...?
 
If I wuz Grippa and wer expectin a free massage and dint get nowt I'd be a pit ****ed? Specially with it being a couple of weeks before he gets his hands on Nelly.:D
