I have a 2003 TD5 Discovery 2 with around 80000 miles on the clock. The car has an annoying flat spot at around 1500 to 1800 rpm. i have tried fuel additives and have blasted the car up and down the M1 a number of time as the previous owner just used to tootle around his village in it. Thinking this may have sorted the problem out, it still persists - any one got any thoughts as to what this may be? And what I can do to try to fix it.

they pretty much left the factory like that, you could try wd40 on the turbo actuator arm and working it back and forth with pliers to check its free to allow the car to boost properly, failing that i had mine re-mapped it makes a big difference

Or you could fit an EGR blanking kit. It does sound like the EGR is not fully closing on the stem. Best get a kit like the Alive Tuning ones, remove the old bits but keep hold of them just in case legislation changes. If not, Wynns do an EGR cleaner aerosol which you spray into the system, but I'd prefer the kit.

Also check the MAF is working correctly.

You could also fit a decat downpipe if you are fitted with a cat. Again, Gary does them at Alive.

:5biagree: What he say's done my EGR and down pipe both from Gary @ TD5 Alive and got him to remap it as well if there's any fault on the system he'll find them first and clear them before he does the remap.

A remap will make a world of difference but it really needs to have the EGR blanked first.

I had a flat spot.......until tonight! I sprayed the MAP sensor, the MAF sensor and the Air box sensor (AAP)with Electric contact cleaner and my TD5 is driving so so so much better. The sensor in the intake manifold (the MAP i think) was completely gunked up.:)

yeh that gunks up through the egr valve, its worth removing the valve altogether as it just directs dirty air back into the engine

Just had a look at mine and it is the EGR with the long EGR cooler next to it which means it is a bit of a pain to get to the bolts holding the EGR valve in place as there is another valve, just to the right of it. What is that extra valve!!??
No wonder people just blank this system off!!

The EGR valve is at one end and on certain later models there is the cooler as well. You need to make sure you get the kit for the later TD5 as it differs from the earlier (and very late) Disco2 TD5 without the cooler.

I have just fitted an EGR replacement kit on my TD5 Discovery, mine had the cooler on it, it seems to be a bit easier to change as you dont need to have broken wrists to remove the intake pipe from the manifold. You just take off the pipe from the EGR end of the cooler, simple and no corrosion that may cause the machine screws to shear to worry about. you must also find the end of the blue vacuum pipes that go from the EGR to the distrbution block and blank these off too other wise the ECU thinks there is a problem and throws up a fault code. Its made a lot of difference to my bus.

My flat spot has returned (every gear approx 2000rpm) so I took the sensor out of the intake manifold and it was gunked up again, so..... I think the time has come to blank the EGR.
