Strange ticking noise post remap wonly whilst engine is under load

In August I finally had my 10 year old 110 EGR deleted, Alive remapped and Dinitrol treated.

The remap has in general made the 110 much better to drive, with vastly improved drivability and performance with little noticeable difference to fuel economy.

However over the last few weeks theTD5 has started making some strange noises. Its difficult to pin point exactly. A few weeks back on the really hot day in September there was a sound of a pop and hiss that slowly dissipated as if a tyre got punctured, however all tyres are fine. The noise did not reoccur and all the oomph is still there.

More recently started chuffing while under light load, let your foot off the throttle and it goes away, its definately an engine related frequency so I am wondering if I may have a slight manifold leak, or the dreaded warped manifold my be occuring.

This is a strange sound, almost like something tapping a spoke on a wheel once every rotation. It definately seems to be firing cycle related e.g. once per cycle or once per engine rotation.

It starts after the engine has warmed up. It does not inrease in volume when you accelerate, it is most noticeable while cruising say 30-50 under mild load.

As soon as the throttle is let off the sound dissappears, so it seems to be combustion pressure related.

I am not someone who thrashes engines, I let the power arrive and tend to use it gently. It had its major 100K service done by the local main dealer back in July prior to the upgrades and currently hs 74K on the odometer.

I have laid it up in the back garden at the moment just in case. On Monday I had my pet mechanic come round and we ran the engine in situ but could not pick out the sound.

We could see no broken manifold studs or signs of carbon around the branches.

Unfortunately as our builders have currently blocked it in we could not take it for a road test.

Just to reiterate, once the engine is warm there is a "tick / clunk / chuffing / knocking" noise per firing cycle which is only evident with the engine under load. It is not detectable if there is no load even reving the engine. Yet is extremely pronounced when e.g. at 30mph in 5th gear you lightly accelerate.
 
Could be leak from manifold as you suggest, it's fairly common on the TD5 and more likely after a remap due to the higher stresses on it.
Have you checked with a torch to see if there are any black marks around the manifold where it is bolted on the cylinder head?
Also look at the manifold bolts to see if any are loose (more likely to be the ones hidden behind the turbo)
Not the end of the world if it's faulty, a skimmed de-webbed replacement manifold with new studs won't warp again, and won't cost the earth.
