Looks like the transfer box is coming out then! It will be my maiden voyage into serious mechanical combat so I'm sure will be eye opening.... I take it I should be able to separate it from the gearbox in-situ and then remove? Or is the gearbox going to have to come out as well? Sorry for the naivety,as I say maiden voyage:eek:

Just thought about this again to take the transfer box off you have to take the intermediate shaft out , to take that out you have to remove brake drum and back plate.
So transfer box cannot be removed from gearbox till the welded bit is removed.
So can you remove brake drum then with 2wd selected put it in gear and start engine.
With output flange spinning is it possible to hold a hacksaw against boss behind flange to cut it off .
Due care and use of PPE recommended.

Not sure if this helps. I've just had transfer box from ashcrofts with higher gearing its smashing. And reasonable price exchange.15mph in 1st gear whoopee

Yes, transfer box out and get savage.
I think it's possible to do that without taking the transfer box out. There's a really good YTube video on this if you google it's one of a series by the same person. Very helpful. I think you've got a bit of a problem with the welded bodge. I doubt a dremel will be enough. Whoever did that has built up weld into a lump. Seriously grinding would be my approach and trash the handbrake backing plate in the process...they're not expensive to replace.

Without the front output section removed from the transfer case you cannot remove front bearing so cannot get access to the circlip that holds the gears on the front end of the output shaft.
Because of the length of selector shafts you cannot get front output casing off with gearbox in position due to cross member of chassis.
