Hi Andy,
Looks a bit like my old one :) ...Mine had not cracked the case but the the teeth were badly damaged as the bearing had started to collapse. Yes, the 1.8 or td4 are identical so no worries. Are you planning to build one out of bits of others or have you a good one ?.
Not sure on the drive shaft - (think the TD4 is different at the hub end) ? - someone will know for sure - the 1.8 should fit is early type - just make sure it is abs as appropriate.

Ref the IRD, obviously do not swap bearing outers and inners however good they may look. Check the diff as well for the best parts (thrust washers and planetary gears etc)
To remove the intermediate shaft with the crown-wheel you will need to remove the cooler to get to the nut ! - (tight !)
the outer races can be drifted out if needed, inner races where unable to pull can have the cage cut away and then very carefully cut the inner race with a 1mm cutting disc on a grinder -just a slot so it will crack -
Don;t worry too much about using different gear parts from one box to another providing they are in good nick - there is no fancy settings in that box as it is so basic, no shims etc. just slap em in lol :)
The only thing of any real importance is the pinion load, but yours is probably fine - if it is in good nick then I would still be cautions of the crownwheel support bearings and pull the intermediate shaft after the cooler has been removed so as to check all the bearings - if ok then re-use.. The sideways load on the crownwheel / intermediate shaft will have been pretty tremendous. The end case support bearing state should tell you a lot, if this is still in good nick the main shaft (the concentric with the diff) took all the load.. and the IM shaft bearings should be ok - I would still pull it and check though.
Gruesome pics :)
Here is a nice exploded view .

The IRD from the 1.8 is known to be good so I will put that in. The 1.8 was rolled by the PO and I originally bought it for its engine (that's another story) so now I have a use for the IRD. I will put the knackered IRD at the back of the garage as I suspect at some point I will need the pinion at crown gear for one of my other freelanders.
