It got worse and is now broken

Toss in 5 litres of unleaded and give it a good stir.

Well I got a break in the weather this morning-fed the lift pump from a bottle of derv,and put the injector pump return also in the bottle-started the old girl up and still had a clattery injection pump,damn-then I noticed the return line was full of micro bubbles-so decided to try a new filter,in case this one was starting to block,causing the i/p to pull air from where ever-changed filter,started her up and the clattery noise cleared quickly and the return line came back clear-left her running for about 30 mins at different throttle openings,all good-then connected her back to tank supply(renewed short pipe to lift pump as looked dodgy)started her up and she has been running fine ever since-just hope not too much damage to i/p-the noise was louder than the engine

I feel pretty sure no harm will have taken place.
The clattery noise was probably BUBBLES of AIR being squished in the high pressure side of the pump, (squished from about 3 BAR to about 200 BAR) and then "exploding" as the pressure was suddenly released when the rotor turned for the next pressure stroke. It would make one clatter every time a cylinder fired, two clatters per revolution of the crank. Does that sound about right?

To prevent the injectors dribbling at the end of the injection period, the IJ pump is designed to make the pressure in the line collapse as quickly as possible, and that would certainly be quick enough to make bad exploding bubble noises.

If elimination of air bubbles has solved the problem, then Bob's Yer Uncle, as they say.

Thank's Charles,the repetition rate sounds about right,but the noise was deffo metallic-sounded similar to shaking a can of spray paint with ball bearings in-the metallic clatter you get when one of the bearings hits the other end of the can-anyway done about 50 miles now and all good-On a lighter note,looks like this disco is determined not to run in the snow-last winter had our first snow for ~20 yrs,day 1 -clutch went(punched fork) by the time I replaced the clutch,snow had gone-today we missed the heavy snow at Gatwick by ~20 miles,and as we have no snow,disco is fixed!!

Yep, that CLATTER sounds just about right!

An air bubble at 200 BAR pressure (that's 3,000 psi!) being allowed to expand (aka explosive de-compression) makes a fair racket, and there is ever the possibility of a little bit of combustion going on in there too.

The principle is that no air is good air in a diesel fuel system.

It's fixed, fingers crossed!

We will all pray for two feet of lovely snow where you are so you can play.

Excuse my ignorance, but what is a sedimentor and where can i find it, im having the same problems as first described in this post.
Any help much apprieciated

It's a secondary fuel filter located behind the drivers side rear wheel just inside the chassis, it looks like this:



To clean it NEVER try and remove the plastic bung on the bottom, it WILL break. Use an 11mm ring spanner to undo the nut on top of it and the whole bowl will come off. Have a suitable container to catch the fuel when you take it off.

Give it a clean and refit, you should probably get a new seal before you take it off as they can perish but I've reused mine a few times, just make sure the seal isn't twisted when you replace it or it will suck air in.

Some people say to bypass them but when you see the amount of crap they catch you'll understand why I keep mine on

Do the 2004 disco,s have them? Cause i can,t find it on mine, if they don,t any other ideas on what the problem could be? Please

no they dont ,theres a plug or sensor that unscrews from bottom of filter to drain any water out , there is also a filter inside pump housing in the tank accessible through plate in boot floor

To get to the plate in the boot do you have to cut the carpet? Or is there an easier way?

dont cut holes in yr carpet... remove the plastic trim between the rear bumper and carpet. 6 little screws i think.. and roll the carpet and sound deadening material back..
