I was given a nearly new faultless intercooler from a 16 tonne excavator. I am converting my 90 to 200tdi from a disco at the moment and was thinking about using the rather large intercooler. I purely use the 90 for off road at low speed. My thoughts were that the intercooler i have may be good because it has course fins and is designed for use when the machine is static and a fan is pulling air through it. it is 40 mm deeper than the rad but correct width and too high but a company near me should be able to adjust that. Any general thoughts.
 
larger intercooler will be cooler air and hopefully less restrictive
 
there is one prob tho with a BIG IC , too big the boost will take longer to build and you'll have turbo lag like hell .

An intercooler with a large internal volume takes time to fill. This time is turbo lag. The bigger the internal volume the greater the lag. I have a full size Allard intercooler on my Defender. I have turbo lag but lots more power. Stangely, with the turbo lag you can drive more ecenomically around town as you dont get on the turbo so readily unless you get the revs up. I get 28-30 mpg. I have a heavy right foot and dont drive ecenomically as a rule. On a run I get a little more.
I am not sure you will get any advantage for low speed offroading. You would need to tweek the pump aswell to get any benifit
