I've always thought my 2.5N/A 90 was sounding a bit raspy..

Would I be best undoing as much of the system as possible, so to get everything to line up. Or do you think if I can get the touque the joint together?

Wants sorting that otherwise you will just snap the bolts!!!
 
I'd slacken them all off then re-tighten them evenly. Looking at the rust you may need a bit of heat to move them, if you put them beck on with a dab of copperslip they may be easier to undo next time. I can't help thinking though that if whoever did them last time was conscientious enough to use locknuts then why weren't they conscientious enough to get them on square? Or am I too cynical?

I'll get them soaking in some oil overnight, and hopfully everything will undo OK.

Is that flange ' floating', or is it fixed to the pipe?

Floating.

When it comes to doing the nuts nearest the engine, its best to put a socket on them, and a extension bar and get them from under the car. Its pretty tight in there, also, be carefull of the starter LIVE when you are in that area with spanners and sockets etc...
 
...or apply Haynes first rule...

Disconnect battery earth terminal before working under the car.
 
they'll break!!!! then you can order noo ones from paddocks complete wiff brass nuts.. now you know what happens to the bits that fall off brass monkies in the cold
