Disco 2 Dropped the Headlining Today

Having had the odd drip of water from the sunroof winders and occasional damp patch on the headlining, today was the day to tackle the source of the leak(s).

With the help of a mate, the headlining was soon on the drive and the first problem area was easy to spot. White water marks around each of the roof bar bolts. My car had been upgraded to the fatter G4 roof bars at sometime in the past and the thick rubber seat/gasket was not doing a good job. Soon fixed with a generous helping of Sikaflex Silicone Sealant.

Next on to the sunroof seals and upon removal of the cassette it was obvious that the original seal was failing by the dampness of the thin foam seal. A good clean of both mating surfaces and a thin bead of silicone applied and the sunroofs were re-seated onto the top of the Disco.

A small patch of internal rust near the alpine glass was treated with KURUST and then it was a simple matter of popping the headlining back in place and screwing it all back together. No screws were left over once complete so it all seemed to go well!

A quick whizz round with the vacuum cleaner to remove all the debris that dropped onto the seats and carpet and I was off for a test drive. Wow a Disco goes so much better when you've just had a successful day fixing leaks. Back indoors at 6pm and I realise that I'd been having so much fun I forgot to have lunch. A good use of a dry mild November day! Result
 
A job well worth doing. I done my rear sunroof a few years ago. I am now kicking myself for not doing the front one when the lining was out as its now leaking. Well done mate.
 
For anyone with a leak who is thinking of tackling this job it is fairly straight forward. No specialist tools required, just allow plenty of time and be methodical and have a system to help you put everything back in the right place. The sunroof on a Disco is a 2 part affair. A lower drip tray with drain pipes comes of first and then the sunroof cassette which has the sealing surface built in to its plastic surround and needs to be lifted up & out to clean and then apply sealant to the underside of the surround to create a new seal. Roof bars are simply retained by 4 bolts and which once undone and lifted away from the roof you will easily see where sealant needs to be applied.
