Right I really could have done with a new door a year ago, then when someone ran into me I REALLY needed a new door, however I am going to have a go at fixing it myself since its probably more or less scrap anyway.

This is my plan.

Strip door down (while still on vehicle) and measure up all the new framing I will need, including some extensions that will slide over the remaining good bits.

Fabricate these using the door as a reference.

Then remove the door from the vehicle and cut away the old framing about halfway up the bottom section of the door. Prep the remaining frame for welding and unfold the lip section of the aluminium, sand this all down to bare metal and treat to stop the corrosion. MIG weld in the new frame and fold the panel back around the frame beat it in a bit...

Hopefully this gives me one strong door with a good frame, then hammer dent out of the aluminium and get it as flat as possible.

Now this is the bit I am unsure of and will almost make all of the aformentioned work pointless if it won't work. If I then body fill the door, well the bits of the dent I can't fix, do you think it will stay on ok, because the door panel is quite flexible and I was wondering if the body filler would split off.

Why don't you look into the price of a door skin since you are taking the old one off anyway?
 
Aye there all as fooked as mine on ebay.

I'll try fixing this one, if it doesn't work out I buy a new door.

I may look into a door skin then, I think I will give it a full investigation fisrt, no point in gettng the new skin its the whole frame is shot.
 
if you make the dents as small as you can, and use the filler in little patches rather than bg areas, it should be ok. If thers a big slab of it though i think you will have issues with cracks, not so much it falling off though.
 
Hi Disco, I dont know if this helps, but there's a bloke in Brum who has loads of doors for £225 each they are off late TD5's with leccy windows, doors are complete except for door cards which he sells seperatly.

Cheers for the info, a little bit much to be honest, it’s this sort of price tag I am trying to steer clear of. I will however follow this up on the off chance I can come to some sort of deal.

I have several mind sets at the moment regarding the 90 as its needs things like new doors, could do with an interior tidy up (I am using it as my daily commuter at the moment), but I would also quite like to get a Disco TD5 for this. But for the money I would spend on that I could have a fully kitted out 90, with all the new bits it needs inc. a respray.

I prefer the bulkhead changes, and chassis changes, and new axles and welding and things to putting on door cards and head liners and general finishing work. So I need a bit of a point in the right direction - the 90 could be perfect, it’s getting it to that stage now.

I think the Disco appeals as it’s a ready to go option.
