quick question what size box section are people using to make inner sills mine are completely shot along with a fair amount of the floors and a lot of chassis welding?
 
You can buy packages of sill and bottom of A & B post metal to weld right in once you've cut the rot out. Sorry I am not in the UK at the moment else I'd go out to the garage where mine is awaiting my attention and give you the address I got mine from. But the kit cannot be hard to find ont'internet.
 
I'll have to check when I'm home tomorrow but from memory I used 100x50 as it matched existing sill size. Left about 1" of inner sill attached to the floor and put the box inside it, easier to weld to that than to the floor
 
I've done sills both ways - used easy on stuff to inner and outer - very good - fitted well. Then I did one using box section 120 x 60 x 3.5 - easier still, but the wall thickness is too much IMHO - the next one I do, I'd have some "angle" folded out of 3mm plate to form the inner, and then another length out of 2mm for the outer - and seam weld them together ....
 
I think the kits are for people whose rot is not too bad and who don't have access to sheet metal benders, or the skills to make sections accurately. All of the above is me incidentally!
I can make stuff out of really thick metal using an arc welder, and I do that a lot, but I don't get on very well with thin section stuff and MIG. My son-in-law thinks I am barmy as he does so well with welding up cars for himself and others using MIG. I do have a MIG and I do use it, but I always dread it. Whereas I really like the old stick and make good strong joins with it. Don't mind getting the slag off either!
