"If you fit a plastic manifold you will have to change the studs in the head."

That's a right b*ll*ck ache I was hoping it would be a straight swap......... ah well, my bad. Thanks for the tips on the valve cleaning Wammers.

Keith, I have no idea of the mileage or history of this "non original" engine that's the problem (car has 133,000) and I guess I could buy the higher spec gear box from Ashcrofts, but how would it respond to the diesel torque curve? I think a S/H gearbox would just be another scene from the Exorcist.

just my two penneth worth but might be worth cleaning the inter cooler and manifold with a bit of parafinn it may help it breath a bit better for a few quid it cannot do any harm i did mine and what a difference it made and the amount of crap that came out was embarrassing:D and check the pipe that goes from the map sensor to intake manifold as they can get blocked as well where they attach to the manifold

Your car has the HP22, the 4.6 has the HP24. The HP24 is much stronger and pretty bomb proof and is pretty much a straight swap. As the ECU for the box is not changed, the gearbox response is the same.

The injection system will only inject fuel for the manifold pressure present. If the MAP was blocked it would under fuel not over fuel. But if the MAP sensor is reporting high manifold pressure when the pressure is low it will over fuel.

Find a drivable (to check the transmission) 4.6 with faults, nick the 'box and then scrap the car. I can't see a 4.6 with a knackered engine being worth much more than scrap value. So you should get the transmission practically free.

Sorry Steve............I'm just not tough enough!! good idea though. transmission is a grand from Ashcrofts fitted

Pretty sure that was all in.......will check, I guess another 400 odd?

Not sure if I want to go down this route any Ideas on an engine, no V8 suggestions please:)

I seem to remember it came out at £1300/1400 when I did the sums. I think a couple of hundred for an HP24 is better value plus torque convertor of course:)
Compression checks, injector checks, live data diagnostics.

I have noticed a huge difference in the drive since blocking of the AGR.........sorry EGR, positive throttle response far more tractability in the drive.

This small action of blocking the EGR seems to have cured a lot of problems, would that be the case?

Actually enjoying driving it!!

Thanks to all who helped

If the EGR was working correctly, blocking it would make little noticeable difference. If it was either failing to operate correctly or sticking open it would definitely cause poor running.

Just an update.

Have done quite a few London to Cornwall trips and a complete transformation, better fuel consumption, running and pulling well and so much more drivable.

Thanks so much for all the help everyone, for all the money I have spent on the car a penny piece made all the difference!!!
