Hi everyone, can you help. I have got a 200tdi engine that I stripped the cam belt out of about a month ago, I have just gone to put the new one on and it's so tight I cant adjust the tension on it. I have tried to put the old tension and belt on but it's the same. It's like the belt should be bigger to get the tension right. Anyone else had this problem?

Just in case, re-check belt and tensioner model numbers. Is it a reputable belt and tensioner manufacturer...?
Yes it's a drayco belt and bearmach tensioner, it was the same when I tried to put the old tensioner and belt back on, just cant get my head round it.
 
Nowt wrong with Drayco. Everything in your pic looks fine, but can see your right up tight on the tensioner. Have a review of this just in case...

I watched this but it's a disco 200tdi engine, mine doesn't have the extra tensioner on it.
 
There is a not a lot of free play, have you loosened the three bolts on the injection pump pulley? just a turn or two is all that is needed.
I have literally just done the same job and, found once belt on it was easy, but getting the belt on needed three hands!

I did think as I was fitimg it, I am sure the tensioner had more swing before?
 
Likewise I have just done mine today as well with the extra tensioner as mine is a Discovery,
Replaced with a Gates belt and new Tensioner and idler pulley, a bit tight but quite doable,

its an idler to make more teeth on the cam belt engage with cam pulley, as injection pump sits higher on a disco so less teeth engage on the cam pulley on the injection pump side of the cam pulley
 
Mines a disco 200. From memory... I think if you remove the bolt from the tensioner fit the belt and then relocate the tensioner, still a faff but it helps.
 
I have got the belt on but it was a struggle, yes I had undone the 3 bolts on the injector pump, it was so tight, there wasn't any movement in the tensioner at all. I'm going to try and turn the engine twice and see if that makes any slack. I couldn't imagine how hard it would be to get the belt on if I didnt have the front end taken off. I'm a plant mechanic workshop manager so its not like I dont know what I'm doing but this has just stumped me.

Done my 200's belt a couple of times with Dayco belt kit. Yes tight to get on but it does get a tad of movement after turning the engine to get the belt to set and the pully is taken to the correct torque. I turn the engine by putting the crank bolt back in without the crank pully and using a 3/4 drive socket.

My tensioner had no movement in it at all, this is what I cant get my head around, even with the 3 injector pump bolts loose.

Did that give you a bit of movement in the tensioner after you turned the engine?
 
I have turned the engine half a dozen times and it's still the same, also now the belt doesn't quite fit right and has a slight overhang on the cogs.

yes, as long as when you fit the tensioner the belt isnt too tight its not an issue just hard work,the turning over twice and rechecking tension is important as tensioner only acts on part of the belt when setting
