I have a 1989 Defender 90 with a 19J engine and a discovery 300 tdi automatic with a mechanical (1994 model). Understand the bell housing needs to be changed and engine mounts welded to the chassis but what else is needed to couple the engine to the LT77 box ?

This article is very useful. http://www.glencoyne.co.uk/tdi300.htm use the Steve Parker weld on engine mounts, they are not cheap but save a shed load of time and faff.
You can use your turbo-D flywheel housing, but a manual 300tdi housing has the mounts that brace onto the 300tdi engine mounts. Your turbo-D flywheel should do the trick. Don't forget to fit a spigot bush in the back of the crank as the auto has a different bush.
I found that if you take a chunk out of the engine crossmember the exhaust fits a lot easier, assuming that you are using a modified 300tdi front pipe.
They say that you can't retain the viscous fan as it is too far from the radiator, but I have without any cooling problems. It does brush the PAS box, but the tip of the blades soon wear away.

You will probably be aware that the 300tdi sits about 6-inches further back in the engine bay when it is fitted to an LT77 gearbox, but what the guides don't make clear is that the front of the engine also sits a little lower.
This affects the run of the exhaust front pipe, which is why the the engine crossmember needs the bite taking out of it. The front pipe needs about 6 inches taking out of it to make up for the engine being further back, but the rear part also needs rotating a few degrees to make up for the front of the engine being lower.
In case you think cutting a chunk out of the engine crossmember is a bit rougharse, compare it with a TD5 crossmember and you will see that ther is plenty of strength left.
