    Have seen this twice, if driveshaft wasn't pushed back into diff properly or the spring clip has broke the drive shaft can pop out. The last 2mm stays engaged for about 100miles then it shears off.

    to do the transfer box you will need a press, a special tool to remove the bearing outer, a special tool fro removing the pinion nut, a very large bearing separator and obviously the rebuild kit inc all new seals. Not really financially viable if you have to buy it all to do a single unit.

    It'd probably down to worn uj's and disturbing them, the vcu slips 1 revolution every second at 60mph do matching the front to rear disappears within a few yards of driving it.
