    depending on how bad the burrs are, you should be able to just clean them off with a strip of emery cloth. than as the man says, the bearing will slide on square and true - be sure to clean any meatl dust off and replace the grease with fresh or you'll be doing it again real soon :-)

    yep, foul tool to use but really effective, but be careful where you use it - they can punch through thin sheet.

    best answer i can give is LOTS! i bought a part stripped bulkhead, no screen but with dash and peddle boxes and heater matrix, took 3 of us to lift it out the back of my fender.

    play in the front wheel

    you can all type faster than me. as for setting the bearings I reassembled the hub as per torqued up the nut to 65Nm backed it off till slack then tightened up to just over finger tight. same as I always do. there is no play on the swivel bearings ( fortunately).
