Is your reservoir breather clear? Perhaps if it's blocked you would pull air past the master cyl rubber on the return stroke or suck the flexihose inwards. Both of these would give you only a part-stroke after a while. Try driving with a flexible cover over the res to see what happens.

You say it's better when you double clutch, or pump it. Could there still be air in there somewhere? I'm not sure if there's a bend in the system or somewhere to trap air.
What about the flexible hose expanding too much if it's had diesel on it or contaminated in some way?

Well actually that's why I left it for a day or two to see if the noise would go away. I couldn't face looking in there and finding one had made a cozy nest while I was away and got his locks caught up in the aux belt :faint2:

Chainlube might work, not sure. There again when it's used on a m/c the carrier fluid evaporates because it's in the open. Being inside the gaiter it might stay too thin.
With the gaiter pulled back it might be a good lube to spray in there and leave until it's dried out. Then what you have...

Mine are grooved with a rusty lip (bigger on the inside). OEM pads I would say as all the servicing was done by local dealer.
They bite well when you hit the pedal, but will probably cause more trouble that it's worth when it comes to new pads being so...

Solved an annoying RH front knocking noise on my '04 TD4 by fitting new LR anti-roll bar bushes, (good luck getting the bolts out if you have to do it).
Finished off my deep clean by scrubbing out the boot.
Spotted a rear propshaft UJ gone at the diff input. Propshaft overhaul next.
