Thanks for the info, I had assumed all the bolts holes would be capped not open to the waterways so seems I was worrying about nothing, sealed up the threads on the long bolts with 572 and its all back together now and seems ok. Thanks again

Ooops:rolleyes:, yes your quite right, circled green is direct to/from heater and where I put water in and circled orange is the bolt hole where water comes out. I'm not sure what it looks like on the inside of the timing cover or between cover and block but guess there is another gasket...

I think Ratae was correct and the HRC I was looking at is just a casting number or code, from what I have read so far the left manifold is the same for all 3.9 4.0 and 4.6 v8s

Looking at the photos I would definitely second welding a washer then nut to that and I'm sure it would back out without damaging the threads, I've done lots like that. Drilling it out is very difficult to do properly with a hand held drill, you will almost inevitably be slightly off center or...
