hi there got a defender 90 1986 200tdi conversion with lt77 gearbox had a bit of a clunk on pull away for a while now... replaced the front prop initialy and this cured the problem for a while however now its back and it happens wenever i pull away or press the clutch when moving. i have noticed after investigation that the rear output from the tbox (ie rear prop) has about a quater of a turn free play init.... what i want to know is is this right? if not is it fixable or is it a new gearbox job? also u think this might be the source of my clunk?

I have a clunk when I press the clutch down and when taking up drive - although I've learnt to be careful enough to stop about 90% of the take-up clunk. I was told it could be worn mainshaft splines causing both of them, took the PTO cover off, got the input gear out and turns out that the splines are barely there at all any more. Wasn't even worth fitting a new cross-drilled gear to there's so little left.

Carrying on until it goes now. :(
 
1/4 turn free play about right

Check no up/down side/side movement at the diff flange (should be a couple of mm at most) and UJs as already commented

Would also be checking A Frame ball joint
