I managed to get an abused performance intercooler of the Bay, had it repaired, and got around to fitting it last weekend.
Found this sludge on the outlet side on the intercooler... inlet side was just a bit of oil - as usual. I had flushed it out over a year ago - could it be a bit of moisture from that?
Oil on dipstick is normal, header tank seems normal, no pressure in water hoses...

Yes warm water with degreaser... several flushes... then several flushes with plain water... followed by 15 mins on the blow side of the vacuum cleaner.

Wash it out again with petrol. Say a cupful, drain and repeat until the petrol comes out clean.
Shake as much out as you can and leave it draining 24hrs. The petrol will evaporate.
Refit and monitor.it certainly looks like emulsified water to me.

Thanks... I washed it out over a year ago, and was quite surprised to see evidence of this still in the system, and that it hadn't passed through the engine.

Always cleaned intercooler with solvent then used hot air gun to dry it out ,when steam stopped coming out ,job done.
