I understand that a number of the diesel engines on the P38 have been 'chipped' to improve performance. Anyone got any comments on this is it a good idea or does it lead to more headaches?

A PSI Power box is Plug n Play. Chipping or a remap either require a level of expertise with a soldering iron and the risk if you don't have the right kit of destroying the ECU, or sending the ECU/visiting the place that offers the re-map. At least one person on here has cooked the ECU trying to do this.
Don't even think about any powerbox or remap until you have sorted your other problems

Your right DATATEK. Start problem sorted at last. Second set of heater plugs eventually allowed the car to start. These little plugs are certainly a vital piece of equipment and very variable in quality.

Has anyone had their car chipped to improve performance or has it proved to costly?

As said many times, a PSI or similar Power Box is plug and play. Chipping the beast requires the removal of the engine ECU from which one then has to remove a chip and replace it. It's not without risk to the ECU.

get the car health checked BEFORE you do anything. this includes compression test and checking for boost leaks/general look over..If you just "chip" it or do any ****ing around without the check you could make worse any problems or damage the engine/turbo.

get a custom map NOT a gereric one size fits all chip....
