Really new to forums, this is the first.
Land Rover, previous vehicles :-
Range Rover Vogue, first shiny
Series 3 88 diesel
Series 2a, real one, sold for profit
Freelander 2, last shiny
Series 3 Lightweight

Suspect I have done a really dim trick and fitted a head gasket upside down. System is pressurising +, no other head symptoms, would compromising the water channels do this??
 
Take it this is on your series three? (Can't quite see it from here!:rolleyes:)
What makes you think this? Didn't you check to make sure all the holes lined up when you put it on?
Do you think it is cylinder pressure causing the problem or water not circulating properly?
Could also be caused at the thermostat if you have done something silly there!
Check all the minor stuff first before doing the major job of taking the head off, meanwhile do a cylinder pressure test.

Just looking for a good reason why the only symptoms I have is the system spewing coolant out of the expansion bottle overflow. Runs fine no white smoke, misfire, water/oil/water.
Have eliminated thermostat, took it out, no significant difference.

Last time I did a Series it was a 2a, done in a hurry in the dark, quite a long time ago, but all went OK. No idea if a three is much different. So suppose it may well be what you say. But a compression test should show it up.
Just a thought, could you have been supplied with the wrong gasket in the right packaging?
 
Get a sniff test if you think the pressure is coming from the combustion chamber.
Have you flushed your rad? If that’s blocked will cause pressure
If rad is blocked how could it be coming from the expansion tank? Doesn't that come off the rad? Don't know as I've said, I've never worked on a S3, but most expansion tanks get their coolant from the rad. Also a blocked rad would lead to excessive heat coming from the heater matrix, and possibly top and or bottom pipe being blown off.
What we need to do is find out from the OP if the rad was blocked before, and I strongly believe a compression test will show as much as a sniff test.
But on a car of that age, a reverse flush of a rad is never a bad idea.
We need to know a bit more of the history before the OP replaced the head gasket. If he's had that may LRs he probably is quite handy with the spanners!:)
 
Last time the gasket blew there was white smoke changing gear, started to misfire but managed to get home. Stripped down and head skimmed, new gasket, rebuilt.
No problems for about 2 months then slowly started to lose more and more coolant.
Radiator is reasonably new and has been flushed.
Currently getting by topping up.
Think I'll have to get a compression tester before I dive in with the spanners.
