So I rebuilt my heater box. Stripped down, all new seals etc. But I made one seal on the flap too tight. Now I've hooked up a cable, its not strong enough to open the flap....

But what does the control on the top of the box (shown in the pic) control? Heat or fan speed? I'm trying to work out if I should take the heaterbox out and fix it, or if I should leave it for now.

Top one is heat.
Side flap closed it

Release the cable & see if you can move by hand.
I think I put that cable with the other do it was not a sharp bend
 
I put on too much foam I think, so the flap scuffs the heater box. Everybody said "make it a good tight fit", which I obviously did a little too well! Maybe I'll just keep it on 'hot' and open the window if I get too hot in the cab haha.
 
It should come out of the bulkhead from the driver’s side, don’t know if it would make much difference with a new cable though, that should work around corners ok.

So is the OP photo, that is incorrect?

I can’t remember which side mine currently coming out of, or which it came out of on the original build.
 
I went for looks & ease.
Both cables out from drivers side clipped together.
Cables pull easier in a straight line.
When(if) 1 goes wrong you don't have to strip the dash,only remove the clocks ;)

Sounds like a decent plan to me. I will check mine and reroute.
