2.5 Td - Intercooler Fitting ??? Help

Oki so it's now fitted, for those that didn't watch, i popped into a scrapyard after work and picked up some turbo hoses from various vehicles, paid a tenner and was off home.
I had some 54 OD heavy duty bar ( like scaffolding, but abit thicker wall ) which i used between the curves using the scrapyard hose.

here's a few pics, firstly the bits i picked up, the large piece was a bonus, 2 nice longish curves and plenty of hose on it, the 2 smaller bits were grabbed mainly to use to join the steel bar and the large bend is metal, but i never used it.

Cost:

£15 including some jubilee clips, although i will be fitting a gauge soon and sealing the joints with some fire proofing sealant.

Results:

it's hard to gauge at present as i only went for a quick run, but i did see improvment on climbing hills in 4th for sure, whereas before i'd have to drop to 3rd ( large gap between 3rd & 4th ) she pulled with no hint of having to drop. This is an improvement to start with! I will be monitoring her over the next week and i have a few places where i know she struggled in 4th and i'm looking forward to testing her.

After the run back, turbo outlet was hot, inlet to manifold was nice n cool so it's doing it's job but i will be looking at moving the turbo 90 degrees ( as suggested by CharlesY ) to remove the slight squashyness in the 2 pipes ( where they meet going in and out )

Would i recommend it in a 19J?

Looks like the intercooler is doing the business right away.

You guys might like to know have here a 1969 lightweight fitted (not very well) with a 2.5TD 19J engine, and overdrive.

This is a "nearly but not quite" finished project.
Galv chassis and all the best goodies.

Intercooler huh ????

Does anyone want to finish this machine for me?
If anyone wants it, it owes me about £2k.

There's another trick to do.
You'll like this.

See on the turbo compressor casing there is a small outlet that becomes a Tee? One hose goes to the waste-gate to shut the boost down, and one hose goes to the injection pump to tell it to fling in more fuel.

Take that fitting off the turbo and fit it on the inlet Manifold.

This will mean the turbo boost and fuelling are controlled by MANIFOLD pressure, not turbo outlet pressure. You will feel the difference.

The effect will be a significant increase in MANIFOLD pressure, which is the only pressure that matters after all.

Would dearly love that lightweight, CharlesY, but I'm in the middle of the renovation of a 1969 S2A SWB and my wife would most probably commit murder if I brought another Landy home!

Just working it out atm Charles, may strip the Water pump off although not got a gasket, got plenty of blue gasket paste till i get over to the Landy place on friday.

Will let ya know in this section in abit

PAUL!!!!!! Ah've just been havin' a look at me 200 and ah 'THINK' yer turbo pipes are on the wrong way mate!
The top should go to the manifold and bottom should go to the bottom of turbo... might be wrong tho';)

It doesn't matter .... it might matter a bit with slow water, but with fast AIR ... Naaahhh.

It's going to be dandy just the way it is.

OK ...

Soap-powder packets make great water-pump gaskets.
Most of our Minis were assembled with DIY gaskets made from cornflakes packets.

It is important in a vertical car radiator to put the hot water in the top.
as it cools down it gets denser and falls down by itself.
THERMO-SYPHON
Most cars didn't have water pumps in the early days.
They used big tall radiators to make the coolant circulate.

They didn't use anti-freeze either - they drained the block and radiator every evening, and filled up with hot water when the car was next needed.

YES!

The idea is to cool down the air between the turbo and the engine.
The air leaving the turbo at 1 BAR boost could quite easily be up at 100°C temperature, which is bad for everything we want.

The MORE you can cool the air going to the engine, the better. COOL air is DENSER air, and that means MORE air, and MORE AIR IS GOOD!

Get the biggest intercooler you can find. Most of them are a joke, a gesture at best. Go look at what they fit to trucks.

has anyone tried to fit a second 300 TDI Intercooler, in series with the original (i.e. at top of the engine) and if so, any serious improvement in performance please?
 
I tried to fit two intercoolers in series and the results were not that great an improvement but still noticeable. What I opted for in the end was an Allard full width intercooler fitted in front of the radiator. That way the viscous fan sucks the air through the intercooler and the radiator.

The performance difference was staggering coupled with the fuel pump mod. I can sit up hill and down dale in 5th all day. Hills that I used to end up in 3rd are now 5th gear all the way. The acceleration is incredible, seeing 0-60 in 10 secs in a Defender!!!! The torque is the real winner though for off road and for towing it has transformed the truck.

It is now a car you can go somewhere in without worrying about finding gaps in traffic or holding up the flow.

A far cry from the 2.5NA that I started with!!

Another tip I did find useful to improve the old 200Tdi intercooler before I changed it was to take it off and fill it with thinners to clean it. You would not believe the amount of oil and crap these things take on. That on its own gave a noticeable boost.

In my sequence of intercooler mods I started with a 200 intercooler, swapped it for a Wulf one which is higher capacity, then put the two together before finally going for the Allard one which was interesting to fit but gave a vast performance difference over the others.

I have a 200/300 intercooler for sale!
 
I am attempting to reproduce this but with a water to air intercooler.
Can CharlesY elaborate on the fuel pump hack? Did he really just add an intercooler, do the manifold driven fuel/waste gate hack and that's it?

Did the hack remove the need to mod the turbo pressure and adjust the fuel and Waste gates?
