Thanks to Jai, turned out to be a broken d'side half shaft, much cheaper and easier to repair than replacing the transfer box.

Assuming the transfer box has to be replaced, can it be easily split from the main gearbox (to reduce handling weight), or do I have to remove the complete gearbox assemby? Answers on a pos card to...........

Nope,,,,,,,,,,,,no handbrake, will only engage gears if diff lock engaged. so still none the wiser, your advice is greatly appreaciated........
