Sounds to me like the intercooler has nothing to do with it. What about your lift pump? Is that knackered? How about the diesel injector pump (nasty expensive thing that it is) is that in good order?

It's where you upgrade the 300TDI lump to 2.8 with a kit from (I think) Md Engineering). Gives plenty more uuummpphhh if I'm not mistaken?
