    Check that the axle breather is clear, looks like some water has got in and made a mess, give it a good wash out, brake cleaner is fine or paraffin if you're tight ... The have a shufti at the faces of the gears to check for wear, just for peace...

    As a final post on this thread, the leaking rear seal after replacement was likely due to over filling. I only put 1.5-1.75l in but it's a proper mess in there. Just dropped the sump cover. It ain't pretty. Will be cleaning this for a bit!

    I think it's fixed. It's hard to tell from the pictures (or looking at it in person) but the sprocket on the output shaft is a little warped. Either from running it with a bad bearing for months (I knew that was probably not a good idea...) or...

    There did seem to be a bit of difference between torque settings between Defender, D1 and D2 in various places, even though it's the same box, one of the reasons I thought I best ask in case I was missing something obvious or my "ebay certified"...

    That's pretty much what I've done, I followed BusterBus' guide on here (very useful) and some other vids online. I initially drove the bearing onto the shaft, then into the box. Second time, I drifted the bearing over the shaft once installed...
