I ended up going with a 1400 mm section & was glad I did when we cut off the rusty section which was remarkably dire even around the damper mountings which you'd imagine were a "high point" on the chassis...
I'm afraid it doesn't matter what you have had to spend on maintenance it doesn't make it worth anymore than the market value of a 125,000 mile D2 with galvanised chassis which may make it more desirable and add 2k to the value.
That chassis sounds very much on the expensive side, but what is the point of this thread if you have no intention of selling it?

This way you'll never have 4 new tyres on the vehicle cos if you change only the fronts now they will be still good when the rears are worn and so on, it's not a good ideea at all to mix tyres cos on a long run the transfer box will suffer...
How is the foam on the engine side of the bulkhead attached, can it be peeled off in one piece and reused or is it glued on and has to be scraped off in pieces?
Have a look at bulkhead via the footwell!! Or look at the bulkhead from the bonnet to see!!
I have just had to do some welding around that area on both sides!

Right, I've succeeded in starting the engine. The problem seems to have been an intermittent fault in the wire that activates the main relay. I bridged the load terminals on the relay holder with one of Xylia's hair clips and tried the ignition...
It was clear from the first post that it can't be D2 cos there are no D2s with 2 doors... AFAIK the tailgate fits so maybe only that one was swapped from a D2
