Isn't 3.5mm a bit heavy. The material that the box will need to be welded to is only 1.5 to 2mm so trying to stitch 3.5 to 1.5 might causing a welding problem don't you think????
Only a suggestion as I know jack shît about welding

MMMmmmm,...galvanised fumes......mmmm,lovely ! I would say I have happy memories of welding galvy....but since I did weld it, I dont HAVE a memory
...though good point by the Big Lad, I for one have hells own game MIG welding thin to thick metals,something that has put me off doing this job on my cars as I havent seen any box of the right size with 1.5/2mm wall thickness as of yet.The heat distort on the pillar was potentially chronic when I used a home made repair section with double thickness in places. Apart from the fact it weighs so bloody much ! I just finished a wood steamer for a boatbuilder that had 3.5 box of the right dimensions as a part - seemed too heavy for the sill job, plus was quite dear. Would have worked out 40-50 quid for both the sills. Metal prices are up.

I recently inserted 2 pieces of 100x50x5mm box section into the disco one length to replace the sill between N/S B post and rear wheel arch, tuther was inserted into the rear cross member and then hidden under fabricated patches. & never had any trouble welding to the eggsisting metal work.

I have a habit of blowing through the thinner or not getting proper penetration on the thicker.Could be that the steel Im welding to is often a little below par as no one wants to pay for the job to be done right and have me cut back to pristine stuff.
