After driving for 30 minutes or so, my cubby starts to radiate the heat from the gearbox. Before this weekend my access panel was missing some bolts, and this allowed air to gust up into the cab. This air was so hot, at one point a friend and I thought the wagon must be on fire!

Since securing the access panel, I do not get the hot air, but the area is still really hot. Things inside the cubby are warm when they come out!

Is this normal on a 90 TDI?

I would say this is NOT normal for a Tdi 90. I have owned mine for 20 months and 20000miles, yet I have had no such bother. Have you checked the fluid levels in both the gearbox and transferbox? It may be very worthwhile investing a little time and money in draining and renewing these fluids.

Were you towing anything? I know this can sometimes cause a heat build-up...

I had the same thought about the fluids, so I changed them last month. This had no effect.

It is a manual 300TDi built in 1996, and I have not towed anything with it.

Gota be honest, I reckon you need to get it to a specialist and have it looked at. It sounds to me like some of your internals are unhappy. Unless you are lucky enough to have some serious facilities at your disposal then you ought to go to someone who has the equipment to get the box out. In my humble opinion I'd also say that its better to do it sooner rather than later (fingers x'd that you can) as any internals that let go in use could make for a far more costly repair in the long run.

Sorry I can't be of more help...
