Welding galv is defiantly a not something you want to do.
"Galvanised metal contains zinc, which becomes a toxic vapour when it is heated. Zinc gases can cause metal fume fever, which does permanent damage to your lungs. Although it usually resolves itself within 48 hours with no apparent permanent effects, metal fume fever can be fatal within hours of exposure. The effects of zinc vapour poisoning can continue for up to two weeks later, causing extreme fatigue, shortness of breath, muscle pain, nausea and blurred vision. Complications include chemical pneumonia and death when zinc exposure is combined with exposure to other heavy metals such as cadmium oxide."
You can clean it of with acid the stuff builders use to clean mortar of bricks is good and after it is used you can then use it for soldering flux.
Scaffold comes in different spec's most is 4mm wall and some is high yield 3.2 wall.
I would by new UN-galvanised though an stay safe, it is about £50 a length.
As stated above gain the strength from the design.

Made, fully painted now, tested in a low speed collision and waiting for the winch to arrive so I can cut off the light mount on the top, fit the winch in and cut a hole in the front for the fairlead roller and rope to run through

Why spend £50 an have to spend all day/weekend making a bumper ? Why not just buy one I got mine for £80 new at Peterborough Lanny show last year I couldn't be arsed with all the fafing around to save £30

Original bolts I had for the bullbar, using 6mm angle iron mounts

The bolts were from the farm supply shop, think the shear limit is like 6t or something high like that
