Is it possible for an IRD to perform normally and not show any signs of being faulty when driven in 2WD mode which would become apparent in 4WD mode?

Yes, prop is removed and car appears to be OK, VCU is at Bells.

I'd hate to put the recon VCU on and this then highlights an existing problem with the IRD

Yes it is possible that ird will show no sign of problem with rear drive removed, which answers your question.
