I'd just link the IRD cooler out of the circuit.
There's little need for it in the UK, and even less so if its running FWD.

When I was last looking the IRD coolers were much cheaper than that. I found it very difficult to get the old one off, but maybe I was doing it incorrectly.I'm so glad I'm not the only idiot who's done that... I'm thinking I'll replace the cooler unit, part number TAR100010, though Britpart price of £122 seems a bit steep. As far as I can tell it's just a press-in disk assembly - or have I got that wrong. If so then it shouldn't be too much trouble to replace once the transfer box is off.
Is the coolant the same system as the engine coolant?

Use a suitable sized Dowty seal, which is designed for hydraulic fittings, but they seal well with minimal clamping force.The other problem I've got is that a previous, um - technician, cross threaded the fill plug. Taking it out was high resistance and the thread on the steel plug was, to say the least, sub prime. With the steel plug damaged it's pretty certain that the thread in the alloy casting is, pardon the pun, screwed. I've put in a new plug finger tight plus half a turn but dare not tighten it any further in case it further strips the thread in the alloy casting.
A helicoil repair is unlikely to work because the plug is only 3 or 4 threads long.
Any ideas?
