Hey all,

Can any one tell me how to deal with a rusty hole the size of a grape fruit under the drivers side foot well of my defender.

i have searched on line here, but they are talking about hole the size of a 50p.. this is a little bigger.

Chances are that once you've cut out all the rot, it's gonna be an even bigger hole. Both my Ninety's footwells were like this earlier in the year and it failed its MOT because of it.
I bought a pair of footwell repair sections from these chaps (YRM Metal Solutions), cut out all the rot, and welded sections from the repair panels in.
To do a decent job you'll need to remove the wing to get good access from both sides.

I used a glass fibre repair kit from Halfords and it worked on a Lightweight. Grind down the rusty edges with a grinder or a small grinding disc/brush fitted onto a drill , treat them with Hammerite rust treatment, leave this this to dry in for an hour then shape in the glass fibre paste. Sand it down when it is cured (which takes less than an hour I think. Glass doesn't rust! You would need to get under the vehicle and clean then waxoyl the other side to prevent any further water penetration.
