200tdi conversion Intercooler or no intercooler?

Yes, fit it, it’s easy in a 90 you just swap the rad, for a rad and intercooler frame

Yes, as above. If you don't, you will loose power and possibly some economy. If you clock the turbo you can make the pipework slightly simpler and use off the shelf components. Check out Glencoyne Engineering website for more details.

Depends. On a standard tune 200Tdi the difference will be there. But might not be an issue if you don't tow or drive super hard. If you plan to mod the Tdi (if it already hasn't been!!!) such as playing with the injection pump. Then the intercooler becomes more and more important.

I fitted a 200tdi into my 19j 90. Pretty much an unbolt, bolt up job as my 200 came from a Defender [ high turbo ] and the 19j downpipe fits straight on . Only welding was to lower the rad frame mounts for a neater bonnet shut line.
If using a disco 200 there is more to it due to the lower turbo position but parts are available. Another option is to adapt the 19j manifold to fit the 200 head, then you can keep the 19j exhaust system.
One thing not to keep is the 19j rad as it will overcool a 200.
You are right to think an intercooler does little at low speeds [ we generally do not fit to 4x4 trials trucks ] However even when moving at 20mph it is working to cool the charge air going into the engine improving power/economy. [ In my opinion 19j's would have been much better with an intercooler leading to lower charge air entering the engine keeping head temperature lower and so giving longer engine life.]

I have seen people not fit intercoolers to trials motors. But on the claim/belief they get better throttle response. I think often it is more about packaging, as an 80 coiler has little space as a rule.
I can say I've owned and run a non intercooled 200Tdi and a tuned 200Tdi with a big front mount intercooler at the same time and side by side. The throttle response is much better on the tuned Tdi with the intercooler.
