Original issue is a not to Savage grinding noise when changing down gears from 4 to 3 and 2nd - I've changed the front diff and freshened up the CV,s and front end bearings, no issues there - I have a 5 speed trans from a 99 disco and now realize it is not a straight swap. Both units have 370K use on them. What is the likely hood the R380 is the issue or the transfer case, cheers

Since the noise is when you shift your transfer is innocent.
Which oil did you use? Some folks believe ATF is a good idea, synchros definitely don't like that.
The only difference between the Defender and disco is the selector shaft.
But you can fit the defender selector housing to the Disco r380.
Just make sure the other synchros are good and check the play on the primary shaft
