I'd be tempted to take it all apart and double check, doesn't take too long, probably the simplest thing to eliminate! It will knock like hell if you advance the pump timing too far, but just a smidge should be fine. Double check it and let us know how you get on :)

You have the R380 gearbox, which needs MTF94 transmission fluid. Carlube do one pretty cheap! :) As above, EP90 for the axles and transfer box. Lew

If it's a Manual then the recommendation is actually MTF94 for the gearbox.

Definitely remove the EGR and clean the inlet manifold. As for the EGR plug, tie it back and tuck it away. So far as the emissions go, the taxi and bus companies round here use Forte Diesel injector cleaner prior to MOTs, and swear by it. HTH, Lew

As storm says, get a discharge test done on the battery (Halfords will do it for you). It may also be due to a lazy starter.

From what I've read, the EGR valve is not tested yet. But there seems to be an argument as to whether a diesel qualifies for a full catalytic emissions test, or whether it's purely a particulate emission test and so our CATs don't have to be fitted.
