You'll be lucky to keep the viscous fan. Better to fit an electric one in front of the rad. The Tdi runs fairly cool and you can get away without a fan at all if you don't tow or do too much slow off road work. Yes you 'split' the rad and intercooler. Intercooler fits neatly in front grill in...

You don't torque them up. Just tighten the inner nut until you have just remove the play. Too tight and the bearing will wear really quickly.

Marking the position is 'best practice' as it can make a difference. IIRC the bolt pattern on the prop end is not a square so will only fit on it two orientations. Should there be any vibration then refitted 180 degree round and try again. I've not had any problem with this in my experience.

It's been a while since I was doing Series wheel bearings, but is there a spacer piece between the inner nut and the outer taper roller bearing? If that is missing then you might experience the issue you have there. Can't think of any other reason for it.....tricky thing to diagnose remotely :)

It can be done without needing to go with a flush radiator grill when you are fitting to a Series 3 (or even a late Series 2A) both with headlights in wings. Take a look at these two photos, will give you some idea of rad/intercooler mounting and the plumbing involved.

Use the Series 3 alternator bracket and make up spacers to lie up the belt. IIRC the Series 3 belt will work as well.

In the Discovery both Tdi boxes are interchangeable. You do need to swap over handbrake mechanism, speedo sender and the mounts on the transfer box. No need for any machineing. The older LT77 is not such a good box, but it does depend upon your circumstances :)
