So I wanted to fit my EGR removal kit from TMD yesterday but I have the exhaust gas cooler fitted which looks like I'll need another couple of plates to seal off.

Can I leave this open? I presume not as there are two pipes coming from the cooler, so can I buy the plates separately or is there some other solution?

The kit should have everything you need. That's what a kit is
By the exhaust gas cooler, do you mean the intercooler?
The intercooler cools the air that has been compressed by the turbo. The turbo heats the air up as it compresses it, this is not good, and so it has to be cooled. The intercooler is essential and does not get blanked off.

I think the ex gas cooler is just left in place for the coolant hoses and the blank plates fit either end of the system ie 1 on the ex manifold and the other on the inlet manifold.
Early td5 didnt have the ex gas cooler so maybe the coolant pipe from that would allow you to remove the cooler complete.

Ah ha, so they are coolant hoses and not some sort of vac hoses. In that case I am OK to leave the two ends of the cooler open to the elements until I can get something to block it off.

Yep wont do any harm, I would try and remove it totally to improve access to front of the engine

They are all cooled now, even the trucks now have cooled egr some even have water cooled egr valves, getting really silly with Euro6 on the hgvs.
I think basically the cooler they can make it the more they can cram into the intake manifold.
Pic is link to daf euro 6 mx13 engine, under all that crap is the exhaust manifold, used to take less than 30 minutes to change all 6 manifold gaskets, now you cant even see the ex manifold!
Believe it or not the exhaust cat/dpf/silencer is even more complicated.

I'll still need to read up a bit cos I'm not totally clear. When I started looking in to it last night, google led me in to fuel coolers (I was searching gas cooler, but the americanism appears to have took over) So, I read up on the theory of fuel cooling and how the pressure involved in injection systems can cause fuel to become excessively hot.

I know the EGR valve returns exhaust gas to the combustion chamber to reduce the temp of the burn as the lower burn temp creates lower emissions. First thoughts are the EGR could be set up to allow a little more exhaust in rather than going to the hassle/expense of cooling it to make it more dense.
